I've built a good number of these, so here is what I know.
1&2: I used pine, 2-1/2". I glued, then screwed from the inside with 1-1/4" drywall screws, so it looks a little better and is strong as hell.
3: 3" is too much. I use 1-1/2", which seems fine. Never gone without, so I have no data on that.
4: I usually get all my parts from stew-mac or parts express. shipping is high, but they have the speaker grill, corners, jacks, plates, handles.
Parts express has a very nice 2 hole jack cup that does not require precision cutting.
5: I used standard 16g speaker wire...
6: t nuts work well, just install them before mounting the baffle-or life gets difficult for a little while. Removable baffle seems to work fine for our old dietz, which now belongs to the Histrionics. -just need to be sure it is sealed properly---i have a feeling it could rattle, if not secured firmly enough.

I really like the road-ready version that Tallchris has-but all that valence and rivets I think would make it hard to do w/o investing in some serious tools/set-up. Do they make melamine coated mdf in 3/8"? or maybe use 1/4" ply and sheets of laminate countertop stuff?
I'm getting too old to be carrying these things around...maybe a carbon-fiber cab and a version of the EV w/ one of those lightweight Neo-dymium (sp?) magnets? I think there'll be a market for something like that.

My Mesa has a little bit of insulation in it.
The EV cab I just has a lot more.
They sound about the same to me.

I have a friend that works in the commercial painting industry, he is going to coat it with something similar to truck bedliner spray. He showed me an example of this, it looks good and should provide ample protection for the cab.
